The request may sound simple: remove an old battery set and install a new one. In practice, a responsible quotation requires more information than the quantity and Ah rating printed on the existing batteries.

The UPS may have a different load from its original design. The required backup time may have changed. The battery cabinet, cables and protection devices may no longer be suitable. The UPS charger or inverter may also have an existing fault that a new battery set cannot repair.

This checklist helps service providers collect the project information needed to review three common directions: like-for-like lead-acid replacement, external battery cabinet or runtime expansion, and lead-acid-to-lithium retrofit. Final battery selection and runtime expectations must always be confirmed from the actual UPS and site information.

Why Battery Replacement Requires a Project Check

A replacement battery can fit the cabinet and still be wrong for the project. The battery system must match the UPS DC requirements, while its usable capacity must be considered against the measured load and required runtime. Charging behavior, battery protection, wiring and environmental conditions can also affect the final configuration.

Before recommending a replacement, confirm four fundamentals:

  • The UPS model, rated capacity and operating condition
  • The UPS DC bus or existing battery-string configuration
  • The measured site load and required backup time
  • The condition of the battery cabinet, cables and protection devices

Start with the Existing UPS Condition

The UPS kVA rating is not the same as the measured site load. The rating describes the UPS capacity; it does not show how much power the connected equipment is currently using.

New batteries cannot repair an existing UPS charger or inverter fault. Confirm Measured Load and Required Runtime

Runtime planning should begin with the real connected load, preferably measured at the site. Two UPS systems with the same kVA rating can require very different battery capacities when their actual loads are different.

If reliable measurements are unavailable, collect the connected-equipment list, estimated power demand and expected load growth. Mark the runtime estimate as conditional until the load is verified.

Runtime cannot be promised from battery size alone. Battery voltage, usable capacity, load, UPS losses, discharge limits, temperature, battery condition and system settings all influence the result. The old battery bank is also not a reliable runtime reference by itself: it may have been oversized, undersized, modified or matched to a previous load.

Confirm whether the customer needs only orderly shutdown time, short bridging backup, or a longer-runtime arrangement. This decision affects battery capacity, cabinet space, charging time and the suitability of the existing UPS charger.

Record the Existing Battery-String Configuration

For a like-for-like replacement, the existing battery bank provides useful information, but it should be verified against the UPS documentation and wiring.

Record:

  • Battery chemistry and nominal voltage per block or module
  • Ah rating
  • Number of batteries or modules in series
  • Number of parallel strings
  • Total string arrangement
  • Internal, rack-mounted or cabinet-mounted installation
  • Cable size, terminal condition and breaker or fuse rating
  • Available space and maintenance access

Do not assume that the current installation is original or correct. Previous service work may have changed the quantity, wiring or cabinet layout. Missing labels, mixed battery types, damaged cables or unclear string connections require further inspection before quotation.

Choose the Appropriate Replacement Direction

Like-for-Like Lead-Acid Replacement

Conventional lead-acid replacement may be appropriate when the UPS is operating correctly, its charger matches the proposed battery type, the cabinet and wiring remain usable, and the required runtime is similar to the existing design.

It is often the practical direction when:

  • The customer wants a familiar maintenance replacement
  • Space and weight are not the main constraints
  • The existing cabinet is mechanically and electrically acceptable
  • The required runtime has not increased significantly
  • Local service procedures already support the battery type

Even for a straightforward replacement, verify the string configuration, terminal arrangement, charger condition, protection devices and expected runtime. Replacing batteries without checking the complete string can repeat an existing mismatch.

External Battery Cabinet or Runtime Expansion

An external battery cabinet may be reviewed when the existing UPS remains serviceable but the customer needs additional runtime or a different battery layout.

Before expanding the battery bank, confirm that the UPS charger can support the proposed capacity and consider the resulting recharge requirements. Review the DC voltage, measured load, runtime target, cabinet arrangement, cable route, protection and physical installation conditions as one system.

Adding battery capacity is not automatically suitable for every UPS. The proposal should remain conditional until charger capability, wiring, protection and site space have been checked.

Lead-Acid-to-Lithium Retrofit

A lithium retrofit may be considered when the customer wants to review a different footprint, maintenance approach or runtime configuration. These are project objectives, not guaranteed benefits.

Lithium batteries are not a universal drop-in replacement for lead-acid batteries. Matching depends on the UPS DC voltage window, charger behavior, battery management system, electrical protection and communication requirements. Installation layout and local service capability must also be considered.

A retrofit review is more appropriate when:

  • A suitable lithium system can match the UPS operating-voltage requirements
  • The charger behavior can be confirmed
  • BMS and protection coordination can be defined
